Basic Principles of Welding

The core principle of welding is to melt the local contact part of metal workpieces through concentrated heat sources, forming a molten welding pool. After the heat source moves away, the molten metal cools, solidifies, and crystallizes, thus achieving permanent connection. In some pressure welding processes, the metal contact surface undergoes plastic deformation under external pressure, breaking the original oxide layer on the surface and enabling the tight combination of metal atoms to complete welding without melting the base metal.

Metal materials have unique physical and chemical properties. During the welding process, high temperature will cause changes in the metal’s microstructure, which directly affects the hardness, toughness, and corrosion resistance of the welding joint. Therefore, controlling welding heat input and cooling rate is the key to ensuring welding quality.

Common Types of Welding Processes

With the continuous development of industrial technology, welding processes have been continuously optimized and diversified. The most widely used welding methods in the industry are as follows:

1. Arc Welding

Arc welding is one of the most traditional and versatile welding technologies, which uses the high temperature generated by electric arc discharge (6000℃–8000℃) to melt base metal and welding wires. It is divided into manual arc welding, gas metal arc welding, and submerged arc welding. Manual arc welding has simple equipment, low cost, and strong adaptability, suitable for on-site construction, irregular workpiece welding, and equipment maintenance. Automatic arc welding features stable welding quality and high efficiency, which is widely used in batch production of steel structures and automobile parts.

2. Gas Welding

Gas welding adopts the high-temperature flame generated by the combustion of combustible gas and oxygen as the heat source. Acetylene-oxygen welding is the most common type. This process has a mild heating temperature and slow heating speed, which is convenient for manual fine operation. It is mainly used for welding thin plates, copper and aluminum non-ferrous metals, and pipeline maintenance. However, due to low efficiency and large heat affected zone, it is gradually replaced by arc welding in large-scale industrial production.

3. Resistance Welding

Resistance welding relies on the resistance heat generated by the current passing through the metal contact surface, combined with pressure to realize connection, including spot welding, seam welding, and projection welding. It has the advantages of fast welding speed, no need for filler materials, small welding deformation, and easy automation. It is the core process for automobile body assembly, electrical appliance shell processing, and sheet metal connection.

4. Advanced Precision Welding

With the development of high-end manufacturing, laser welding and plasma welding have been widely applied. Laser welding uses high-energy laser beam as the heat source, with the characteristics of ultra-fine welding seam, small heat affected zone, small workpiece deformation, and high precision. It is widely used in aerospace parts, new energy battery shells, precision electronic components and other high-precision fields.

Key Factors Affecting Welding Quality

Welding quality directly determines the safety and service life of metal structures. Many factors affect the final welding effect, among which the core controllable factors include welding materials, process parameters, and operating environment.

First, the matching of welding materials and base metal is the foundation. Welding wires and electrodes must match the chemical composition and mechanical properties of the base metal. For example, low-carbon steel uses ordinary carbon steel welding electrodes, while stainless steel needs special stainless steel welding wires to avoid defects such as insufficient strength and poor corrosion resistance of the welding joint.

Second, welding process parameters such as current, voltage, welding speed, and heat input are crucial. Excessive current will cause welding seam burn-through and coarse grain structure, reducing the toughness of the joint; too small current will lead to incomplete penetration, slag inclusion, and poor fusion, forming hidden structural dangers. A reasonable welding speed can ensure uniform forming of the welding seam and stable crystallization of the molten pool.

In addition, surface treatment before welding and protection during welding cannot be ignored. Oil stains, rust, oxide scales on the surface of workpieces must be cleaned thoroughly before welding. For active metals such as aluminum and titanium, gas protection is required during welding to prevent the molten metal from reacting with oxygen and nitrogen in the air to form pores and oxide inclusions.

Common Welding Defects and Prevention

In actual welding operation, improper operation or unreasonable parameter setting will lead to various welding defects. Common defects include pores, slag inclusion, incomplete penetration, crack, and welding deformation.

Pores are mostly caused by unclean workpiece surface, damp welding materials, or insufficient gas protection. The effective prevention method is to clean the workpieces thoroughly, dry the electrodes and welding wires, and ensure stable gas supply. Cracks are the most dangerous welding defects, which are easily induced by excessive welding stress, improper material matching, or rapid cooling. Preheating the workpiece before welding and slow cooling after welding can effectively reduce welding stress and avoid crack generation.

Welding deformation is an inevitable physical phenomenon caused by thermal expansion and cold contraction of metal. Controlling welding sequence, using segmented skip welding, and fixing workpieces with tooling can greatly reduce deformation and ensure the dimensional accuracy of parts.

The Importance and Development Trend of Welding Technology

As a basic manufacturing technology, welding is known as the "industrial tailor". From large steel bridges, ship hulls, and engineering machinery to tiny precision electronic parts and medical devices, welding technology is indispensable. The quality of welding technology directly affects the overall performance and safety of industrial products, and is an important symbol of a country's manufacturing level.

In recent years, with the integration of intelligent manufacturing, welding technology is developing towards automation, intelligence, and high efficiency. Welding robots, automatic welding production lines, and online welding quality detection systems have gradually replaced traditional manual welding. At the same time, new energy-saving, low-carbon and high-strength welding materials and processes continue to emerge, which not only improve welding efficiency and quality, but also reduce energy consumption and environmental pollution, laying a solid foundation for the upgrading of modern manufacturing industry.
